You are getting the message. When you press LEGO to work too hard it screams
"TOY" and leaves a trail of plastic dust behind. I think you will have to
use some kind of control to gradually accelerate your model. The torque
required to start motion is very high because of the transmission and the
differential drive. I am sure you are using large tires which create a lot
of friction. Maybe some sort of rheostat would help get the model moving
bringing it up to full speed gradually. The "clicking" gears are your safety
signal that your pressing things a bit too much. Good luck with you project

Another update then.

Yesterday I've built a new gearbox. It only uses 'properly' alligned gears,
so they all mesh like they should, and are not 'just a tad far apart'. (like
they were before) It does use one axle and 3 gears more than the last
design, but it's far stronger and doesn't 'brush teeth'. The increase in
friction is also very small. The friction in the lubricated geartrain is
very low, most of the friction comes from the spindles anyway. (where the
wheels connect to the suspension and the drivetrain)
The geartrain also has some different gear ratios that suit the motor better.
There was just a tiny bit of half-clouded sun today, and to my surprise it
was enough to get the car moving. Acceleration was slow(cause of the low sun
intensity, thus low current, thus low torque), but it got up to quite a nice
speed. Not as fast as I've had it running with the other motor, but then
again it was in the lowest gear and the sun was not even half as strong as
it has been. Additionally, I was inside, with the solar panel standing in an
open window, and when the car reached the end of the room it was still
accelerating. With this little sun, the lego motor would barely even run
unloaded!
I think a fair bit of running-after-the-car-carrying-the-solar-panel is
going to be involved when the sun gets brighter again. :)
Tomorrow should bring some more sun and I'll definitely be trying it out
some more.
Oh, another of the diff-gears broke this morning, when being powered by the
9v battery box. I only have the 'old style' 12 tooth crown gears, the very
flat and flimsy ones. My newest Lego set is from 1995 I think, which is the
8880 supercar, and they didn't have those stronger 12 tooth gears back then.
I still have plenty of 'm to waste though. ;)
Expect another update tomorrow. I'll probably be making an updated .ldr as well.
