I ripped the gearbox apart and tried again, and I think I solved it - the
motor I had on the mountings behind the engine to drive the gearbox was a
bit loose so I'd added some plates to hold in place, and I think one of them
was catching on the gear the motor was driving. I've used 1 wide plates
instead of 2 wide and it seems just as secure, but the cracking noise has
gone. As far as I can tell the gear was jamming and causing the motor gear
to skip, although the reverse gear was also playing up. Taking it apart and
rebuilding seems to have cured everything. I also found a knot of hair
around one of the axles in the gearbox which probably didn't help - guess I
need to get my hair trimmed, although I was hoping the trim last year was
enough :)
