To add a new piece to the mix, I've had problems with the Turntable 2 x 2 top
http://www.peeron.com/inv/parts/3679
When I use the turntable underneath large plates (4 x 4 and larger), the top
had a rather good chance of separating from the bottom and stay with the
plate.  The top, because of its thinness, is extremely difficult to remove
from the plate.  I still have plates with the tops stuck to the bottom.  You
pretty much need a small screwdriver to pry them off.  I now prefer to make
turntables using Technic pins and plates (like train bogies).

And of course, I've had problems with the Type I Minifig Helmet, the 3 stud
diameter wheel, and the 1 x 1 plate with clip light.

Any similar experiences?

Any more badly designed parts anyone is willing to list?

1. The un-notched Technic axle 2: http://www.peeron.com/inv/parts/3704

especially when trying to remove it, because you can't get much leverage on
it. Replaced by the better notched Technic axle 2:

http://www.peeron.com/inv/parts/32062.

I also had difficulties with the unnotched axle 2 until I got one of the
sets with the helpful part separation hints, such as in set 8024
http://library.brickshelf.com/scans/8000/8024/8024-14.html

This page probably saved my Technic pieces from countless teeth marks,
because until then, the only way I could get enough friction to pull out the
axle 2 was with my teeth.  Usually, though, I left the axle to its fate:
stuck in the connector.
