Even TLC does it- see the 'figs in the Tine Milk Truck set and the Velux set.

begin working on the prototype for the helmet next weekend. The only
question that remains is how well the molds take.  I've never molded parts
this small before.

You're molding your own helmets?  Yipe!

I as thinking of doing something similar, making a skull visor for a knight.
since  don't want to mass produce them I haven't decieded wheather I will
use a sand mold method to form a new plastic piece or use a gold astronaut's
visor and use modeling puddy, a dremel tool and a drill to form a skull like
shape then paint the whole thing white.

I think that LEGO uses screen printing to paint the figs tho I'm no longer
current on the process it can be used to print on curved surfaces.  they may
also use an injection method similar to a bubble jet printer.
