I believe that anything under 1/4 inch is sent through the sorting • machines.
Regular envelopes with Lego in them would cause a problem for the machines
becuase they are not uniform in thickness.  The "bump" in the envelope • where
the Lego is probably gets snagged going through the machine.

Packages are packed into bulk mail containers weighing up to 2000 pounds, so
if you are unlucky, your package may end up on the bottom of the container
crushed by motor parts, boxed fruit, etc.
Sortation machines use thick belts and rollers to seperate mail at every
step in the process. If your letter is thick, you can be guaranteed it will
be smashed flat. Mail is mangled all the time, the price of automation.

Frank Filz's advice is the best to follow and keep in mind in eight hours a
single employee may sort 200,000+ pieces of mail on their machine, so the
odds of an employee noticing your specific lego package is slim to none.
And forget labeling your package 'fragile', no one pays attention especially
the singulator that seperates packages for sorting. Double boxing and double
bagging is the best way to go.

UPS and FEDEX are no better. Every delivery service scored poorly during a
Consumer Reports Package Delivery Test a few years ago . I think it was
Consumer Reports.

Personally, I never send anything in regular envelopes, it's just not • worth
the risk.  Everything goes in padded envelopes or in priority mail boxes.
And everything inside is bagged in ziplock bags to prevent it from falling
out should there be damage to the packaging.

As to what you can do, be specific when you order that you do not want • your
items sent in a regular envelope.  Specify a padded envelope for small
orders or a box for larger ones.  Just be prepared to pay a little more • for
it.
