When I traveled to BricksWest, I packed quite a bit of LEGO with me.
Most of it went into a large box which I taped closed. Things I brought
and the experiences with them:

- Red Seas Barracuda, I de-masted the ship, and took off many of the
other details. Some smaller details went into a small ziploc bag. The
whole ship was packed into a giant ziploc bag (thanks for the stack of
those Fritz!), and was wrapped with a single layer of thin bubble wrap.
No real damage done, took about 20 minutes to re-mast and put all the
details back in place.

- several cutters (the small ship in 6277), details removed and bagged.
The rest squeezed into a shoe box with little padding. No significant
damage.

- The Green Menace (small pirate ship built on 6250 hull). Dismasted and
details removed. No damage, pretty quick re-assembly.

- Trains, many just packed into boxes with little padding. The big thing
I learned, be careful of 12v train motors, one 12v wheel set was broken
as a result of weight shifting. Some train cars needed some re-assembly
(I haven't unpacked yet from returning, so I don't know if they did
better on the return).

The key of course is that for the most part the creations I brought
weren't loaded with greeblies and had a sturdy basic structure.

When I flew to BricksWest, I was a little concerned about security.
Fortunately, I didn't get picked to have my checked baggage searched.

I ran into no problems with the 12v transformers I packed, which was a
security concern. They were packed in a box in a zippered duffel to be
easier to get out if there was a security concern (I tried to minimize
the amount of electronics in the taped box, though there were some train
motors).
