How about modeling the armour and placing a minifig head on it? That way, you
won't have to build around the minifig.
That's the way I build all my big, evil positronic invaders from Alpha
Centauri...
Added bonus: shooting them to bits N' pieces does not involve mutilating a
minifig body...

Yeah, that kind of armour (Terminator Squad) is pretty hard to model around a
mini-fig.
