never heard a convincing explanation for why they were printed that way.

I also remember this discussion from several years ago.  Johannes Koehler has
pictures of three different Black Falcon torsos:

Neat.  And mysterious.

A fourth variation can be found in the re-released 6074 Black Falcon's Fortress
(set 10039) figures.  The torso shields are more pointed in the re-release:

I've always assumed that TLG just reused the art from the shields (which
was probably redone when the Guarded Inn was redone) without realizing
that the Falcon emblem on the torsos was a different shape.
