I didn't see these when you posted them.  They are tres cool.  I • especially
like the modified crowns.  The bullet-helm bottoms make the crown look FAR
better than Lego's version.  Let me tell you I hate those cheesey gold
monstrosities.  Do you have any tips for ways to carefully cut through a
Lego helmet without warping, bending, or mutilating it?

If you plan to cut off part of a Lego piece and use the remaining part, you
have to pretty much give up on using the debit parts for anything afterward.
I've found the best way to get a clean cut is to cut off less than you want
the first time, then whittle or sand away at what you have left until it's
the size or shape you want. I usually use a heavy cutting tool like a Dremel
with a sanding disk to make the first big cut just because I'm lazy and
don't want to be sawing at a tiny piece of plastic with a hand saw (I don't
use a cutoff wheel (anymore) since it will melt the plastic as it cuts,
making it difficult to get a clean cut), then use an X-Acto for the next
cuts, then sand down to the final size with a fine grit paper.  Once the
pores of the plastic are exposed, you can use CA glue to bond the pieces
together. The first castle helmet I made for my king was put together about
6 years ago and never had to be reglued.

How do you come up with the iron-on decals for the capes?  Also, what type
of material do you use?

The iron-ons are ink-jet iron-on sheets. They're hard to get used to and I
destroyed 3 or 4 before I got the hang of it, mostly because I was
over-ironing. But it became easier. The fabric I used was the canvas capes
that come in the Star Wars and Harry Potter sets.

Final question--what head is that under the DemonKing dude's rusty crown
helmet.  Is that a custom mod as well?  I didn't recognize it.

It's a blank black minifig head from the Sith Infiltrator. I gave it red
eyes by using white paint for the eyes then painting over the white with
red. If you look at it closely, the paint gave the head a texture and matte
sheen. If I were to do it again, I'd probably try to do something with
decals instead. They're a lot cleaner than paint and have a lower profile
once applied.
