Regarding your problem with the jack on the serial line getting hot and
melting (uh oh), I believe it is because the HB and Mini-SSC serial lines
aren't quite compatable.  If you're lucky, you might be getting data
through (random coincidence?), but unfortunately, it seems like somehow
you're shorting the HB's battery lines, which can easily provide enough
current to vaporize your connector.  If not the HB, perhaps the Mini-SSC
runs battery lines through its connector as well, and you're connecting its
battery directly to the HB battery.  In any case, this is bad, and you can
damage the HB, mini SSC, or both.  You'd be  wise to check on the HB
website and look for the schematics of the serial connector/interface
board, find out what lines go where, and how you could interface them to
the mini-SSC.  You'll have to make some sort of special cable and/or
connector to get this to work, but it shouldn't be that hard.  Make sure
that the Mini-SSC can accept 5V level serial signals, because without the
interface/charger board, that's what the HB is providing you with.  You may
have to throw in a MAX-232 chip, use the interface/charger board, or tap
into the Mini-SSC to directly access its own 5V level serial lines.
