I never got my own torso sticker project very far off the ground, but I
did do up a template.
I was able to fit 192 torsos into a space that was 7.5" by 10" - no
shields, though. You can
pack a *lot* more torsos into a given space if you use their naturally
tapering shape, like this:

What resolution is the printer going to want the file at, and what file
format do they use? I
was doing my work at 300dpi, since that's what my printer could handle -
but an 8.5x11"
sheet takes up a *huge* amount of memory at 300dpi, especially if you
have lots of colors.
On the other hand, 72 dpi will look very 'jaggy' when printed.
One suggestion would be to get the numbers (hue, saturation, and value)
for "official" LEGO
colors, if possible, and give them to the people working on this project
- it's difficult eyeballing
a match.
I'll dig up a few of my designs and submit them as soon as we have some
official guidelines.
